Of all the products we make at Frostyware, the one that gets the strongest emotional reaction is the Mini-Me — a customised 6-inch 3D printed sculpture of a real person. Family members usually go silent for a few seconds, then either tear up or laugh. There's something about seeing yourself (or someone you love) as a small physical figure that hits differently than any photo or screen ever does.

I want to walk you through the actual process, because most people imagine it's some automated AI thing. It's the opposite. Each one is a small piece of handcrafted digital sculpture. Here's how it goes.

Stage 1: The reference photos (the make-or-break stage)

We need 4 photos, minimum:

  1. Front face, looking straight at camera, neutral expression, hair off the forehead
  2. Side profile (left or right), 90 degrees from the front shot
  3. Three-quarter view, halfway between front and side
  4. Full body, standing straight, arms slightly away from torso

Lighting matters more than equipment. We don't need a DSLR. A modern phone in good window light gives us everything we need. What we do need:

  • Even, soft lighting (no harsh shadows on the face)
  • No filters, no beautification, no Instagram smoothing
  • Plain background (white wall ideal)
  • A second outfit photo if you want a specific clothing style sculpted

If photos are bad, the sculpture will be bad. We'd rather wait a day for better photos than push a mediocre likeness.

Stage 2: Photo reference setup in Blender

Once we have your photos, the first job is building a reference rig.

In Blender, I create three reference planes — front, side, and three-quarter — and map each photo onto its respective plane at consistent scale. These planes become my sculpting guides.

The trick is getting them to align. A common mistake beginners make is treating photos as ground truth. Photos aren't ground truth. Phones have wide-angle lenses that distort faces — particularly making noses look bigger and ears smaller than they really are. I correct for this by triangulating between the three views, plus comparing with the full-body photo for proportional reference.

This step takes 30–45 minutes for a single subject.

Stage 3: Base mesh from a body library

Every sculpt starts from a pre-made base mesh — a generic adult body in T-pose with neutral facial proportions. This isn't lazy. It's how every studio works. Building a body from scratch for every customer would mean 10x the time without much creative gain.

The base mesh comes pre-rigged with bones, so I can pose it slightly into the customer's typical posture (more upright, slightly tilted, hands at sides, etc.) before I start sculpting.

I use a base mesh I've personally refined over a couple of years — one that's specifically optimised for printing (no thin parts, no overhangs that won't support).

Stage 4: Facial sculpting in ZBrush

This is the heart of the work. The base mesh's face gets imported into ZBrush, and I start matching your features against the reference photos.

I work in this order:

  1. Cranium shape — head width, length, and overall proportions
  2. Jaw and chin — usually the most distinctive facial feature
  3. Cheekbones — controls "ethnic" perception of a face surprisingly heavily
  4. Nose — width, length, bridge shape, nostril shape
  5. Eyes — eye-socket depth, brow bone shape, eye spacing
  6. Mouth — lip thickness, mouth width, upper-lip philtrum
  7. Ears — usually less critical for likeness than people think
  8. Hairline — where hair meets forehead, hair direction

For an average face, this stage takes 3–5 hours. For more challenging faces (children, especially round-faced, or older people with more weathered features) it can take 6–8 hours.

I do not use any AI tools for this. Every sculpt is done by hand. AI face-to-3D tools exist, but they all produce something that looks like a generic version of the person — close but uncanny. The reason customers stop and say "wait, that's really me" is because there's a human who sat with their photos for several hours and noticed the small things.

Stage 5: Hair

Hair is the second-hardest part. We don't sculpt strand-by-strand — that wouldn't print. Instead, we sculpt hair as a stylised mass, treating it more like the way a sculptor in marble or wood would: gestural shapes, broad locks, characteristic flow direction.

The customer's hair gets analysed for:

  • Overall volume
  • Parting direction (left, right, middle)
  • Length category (close-crop, short, mid, long)
  • Texture (straight, wavy, curly)
  • Hairstyle specifics (ponytail, bun, beard if relevant)

I'm honest with customers — extreme hairstyles can be sculpted, but they take longer. Standard hairstyles are quicker.

Stage 6: Body proportions and clothing

The body usually takes 1–2 hours. I adjust:

  • Build (slim, average, athletic, larger)
  • Height proportions
  • Shoulder width
  • Posture (some people stand straight, some slightly hunched, some hands-on-hips)

Clothing is sculpted as part of the body — a shirt and trousers become geometric extensions of the figure. If a customer wants a specific outfit (wedding sherwani, sari, sports jersey), I sculpt that. Otherwise, a clean smart-casual look is the default.

Stage 7: Detailing and pose finalising

Final pass: shoes, watches, glasses, accessories. Customer-requested holding props if any (a camera, a guitar, a sword if they're into cosplay).

Then a final pose adjustment — slightly turning the head, leaning slightly, hand on hip — to make the sculpture feel alive rather than waxwork-still.

Stage 8: Print preparation

The full sculpture gets converted to print-ready geometry. This means:

  • Decimating from ~3 million polygons to ~400k
  • Adding a hollow interior to save material and reduce weight
  • Adding a small drain hole if needed
  • Slicing into 2–3 parts if the figure is taller than the printer's build volume
  • Adding registration marks for clean reassembly

Stage 9: Print and finishing

Most Mini-Mes are printed in resin for the detail, then assembled and base-coated. We offer two finishing tiers:

  • White raw finish — clean white resin, no paint. Sculptural, minimalist aesthetic.
  • Full painted — hand-painted skin tone, hair, clothing, eyes. Significantly more time.

Painted Mini-Mes can add 1–2 days to the timeline. For most gifts, the white raw finish is actually preferred — it looks more like a sculpture and less like a doll.

Total time per Mini-Me

  • Reference review: 1 hour
  • Sculpting: 6–10 hours
  • Print preparation: 1 hour
  • Printing: 8–14 hours (overnight)
  • Finishing & assembly: 2–4 hours
  • Total: roughly 18–30 hours of work spread over 4–6 days

This is why these aren't cheap. They're handcrafted in the truest sense.
